I believe that burnt contacts are caused by a bad ground, in the circuit. This causes the contact to open and shut as the ground is lost each time. Keep the ground clean and the problem should be solved.
Cleaning the contact with sand paper is not to be recommended as you want a smooth face, a rough face causes the arc to jump from all the high points of the scratches. After cleaning the contact it should be carefully polished to a near mirror finish. The contacts are domed and polished to get the spark to go from one spot, they should not have a rough surface which encourages the arc to jump from multiple points.
There is a spark, you only want it to happen the minimum number of times.

Thanks SOOOO much for this. I have a 2001 SLK320 and have been chasing the P0410 code for a while. After a TON of bs I found this thread and my airpump relay looks exactly like this picture, BLACK. I used fine sandpaper to clean off the contacts and boom, airpump works on cold start again!

An old technicians trick for carbon fouled relay contacts, use a tightly folded small wedge of a brand new or almost brand new US dollar (or any denomination) bill. The course rough threads clean contacts pretty good. All you have to do is trap the sliver of that bill between the contacts by holding the relay closed onto that sliver of bill and rub the sliver of bill back and forth. Do it as many times as you need to and be sure you blow away lightly, all the dust/carbon. OR, send the RCM to tighted1 (after contacting/coordinating) and he'll correct any solder/dirty relay problem he finds (as per he volunteered many times before) Finally, if anyone has a spare RCM, tighted1 has asked for it to help future XF owners. I am sure tighted1 is extremely reasonable on what he wants for this service (last I heard something like $10.00, thats all), as I have read before here in forum posts.

Since they did away with the "ignition points" that were common on most engines, and you replaced them and a new condenser(when doing a tune up), why do they still use contact points on these relays?
Contact points seem like an obsolete way to open and close a circuit. Just thinkining there should be a better way?

I have a 2004 and started seeing the p0410 a couple of weeks ago. So I came to the best place I know of to get the definitive scoop on the issue. I have a few days off so it is tinker time.
I am also getting the spoiler deployment on start up as well so it looks like a new battery for Red Oktober is first on Santas list.
Santa is bringing me a new headliner too.
I will post the results.

Been getting the CEL more often lately, and especially in the colder weather which has historically been rare (happened more often in summer than winter... Drier air?? Who knows...). Long story short, I am up for an inspection and need to get rid of the intermittent CEL.
I removed the relay board and resoldered the three contacts that tighed1 references in his magnified picture. Also removed the lever and cleaned the relay contacts again (my last post in this thread was over a year ago).
I'll let everyone know what happens!

I'll just throw in my 2 cents. I had the CEL light intermittantly for the last year when I got hit by the Mystery No Start. After I resoldered the 3 connections that tighed1 pointed out, I cleaned all the contacts in the RCM using a folded piece of 3200 grit sandpaper and followed that with a spray of electronic contact cleaner. The CEL has gone away along with the no start problem. Since this repair costs essentially nothing, I would recommend this as the first action to take.

Thank you all for all of your input.
My 04 xf failed the smog check because of this secondary air injection system malfunction. I Just cleaned the check valve, re-solder where there was cracked solder and cleaned a very dirty relay. Took me like 35 minutes and the check engine light is off. I'm going to retake the test tomorrow. Hopefully it will pass it.
