New Intercooler Core anyone? OH YEAH, IT JUST GOT REAL!!!

I've seen enough threads about the old and busted OEM Intercooler. Know what I think... Fugetaboutit! So since we're not talking about that thing anymore, how about we discuss new IC cores and what they can offer. This isn't a hacked up air-to-air core but a custom sized air-to-water core made especially for this particular application. Inlet, outlet, endtanks and everything else will be scratch-built with only three things in mind, performance, fit and reproducibility. No preorders or anything at this time, just building it for my own car as my second OEM core just started wetting the bed after only being in the car 35k. If it works out, perhaps these will be available in the future.

Most of this stuff is because I want or need something nobody makes. This time around, it's because I'm not gonna throw money at Mercedes for something that is a flawed piece of crap and will fail again.

prolly not. bell cores are size only. length x width x height. you order what size you want and they build them. end tanks and tubing is up to the builder

A thing of beauty.
That looks like it'll do da bidness - ie: for a 20-50% increase over stock
Seemingly thinner walls and less metal (thermal inertia) - but at the end of the day - wack this in and you still gotta have a 20-50% increase in your IC performance (rejection) to go with it.
And - I dont think you should be chasing 20-50% either - not if you want to go >20psi and a consistent <122F AIT.
We should be looking at 150% increase....(>20kW (70kBTU/hr)
That is - the OEM CAC is undersized for anything other than stock road driving and the ocassional WOT. Soon as you do a hill climb or get 100F + days or wannna do a 1/4 trap speed >100mph - it doesnt seem to have the performance to cope.
I mean - I had a look at some pullied logs last week with a Supercooler and water seperation kit etc included and it was choking (AIT's >120F) after 6 seconds from the get go. This is not good (without stating the bleeding obvious). And that's with only 40% extra boost.
Hey - the SL55 only runs 11psi - they cant get the heat rejection from the nose of the car.
However - I've got another idea for the IC and water side that could be worthwhile - but to avoid a hyjack I'll raise an alternate thread.
Air/Air - from an engineering perspective - not as good when comparing apples with apples...ie: frontal air surfaces - otherwise the SRT6/SLK32 would have not gone water over air. water hase 1000 x the heat capacity of air per Litre/quart.
Given all this talk - is it a fact that we have to pull our old CAC out to do the design or are there drawings available of the Valley, the hold down bolts and/or the old cooler??????

Gee golly you even got Jigs. WTG there, keep us informed. Iam still doing testing and hope to see what the water flow is like in parallel i.e. single pass water circuit. Are you making a multiple ( how many ) pass IC core??
